For those who are interested, Eric has given authorization to post his response to a recent e-mail conversation we had regarding his CR250 case reed engine big bore kit. In his message, he discusses the '02-'07 CR250.


"Last week Donny Emler of FMF called me to talk about 2-strokes. He's building a hybrid with a late model KTM250XC and a KX500 engine for racing in the Baja 1000. He likes the idea of the steel flexible frame as opposed to the rigid ali frames of contemporary designs. We talked about my 300 conversions and my new KTM 295 which covers all the way back to 1994. He said "you can't beat a 500 in the desert, you need something bigger than a 300". Then he said "remember the old KTM380? that was a cool bike that got discontinued because of the 4-strokes but it may be about the right compromise in displacement". I agreed, that bike had potential but it needed a couple of garage guys like Donny and I to refine it.
 
After I hung up the phone I started thinking, maybe a 400 or 450 2-stroke would be interesting and I get a lot of calls about a big bore for the 2002-07 Honda CR250R now that we make a 295 for the 1992-2001 models. So I got a base gasket from a CR250 and brought it to Millennium Technologies, my plating vendor in Plymouth Wisconsin. They have thousands of 2-stroke cylinders from all sorts of motorcycles and snowmobiles. I placed the CR base gasket on a bunch of cylinders and found the perfect candidate to be grafted to the CR250 cases, its a Polaris 800cc snowmobile (big twin). With the stock stroke it would make the CR 410cc but I figure on using a 76mm stroke with a KTM300 rod (longer) and change the balance factor for the heavier 85mm piston to make a 436 and just call it a CR450R. Millennium gave me a few core cylinders and Wiseco is helping me with a custom piston design. Millennium has a dynamic crank balancing machine that we can use to sort out the crankshaft problem. The best thing is that because these cylinders are a cheap commodity in relative terms, I can design an affordable kit by retro-fitting the Polaris cylinders and Millennium has nearly 400 cores in stock. There are some great companies in America that will make custom cylinders like CPI and JSR in Oklahoma, but those kits are in the $3,000-$4,000 range and thats too expensive for the average dirt biker.
For my design work on this new mega-bore 250 I'm working with students from the University of Wisconsin in Madison, my hometown. We have several versions of 2-stroke engine simulator computer programs where we can model different configurations. I sponsor the Formula SAE team at the university www.uwracing.com and we have better engine design and prototype facilities than most motorcycle manufacturers. Our formula car uses a KTM525 engine built to 610cc, is turbo-charged, runs on E85 spec fuel, and with a 19mm restrictor plate it turns 92hp. We won best powertrain, best fuel economy, and the horsepower contest in world competition so we know a little about engines.
I'm thinking about 2 engine configurations for the CR, one for off-road and the other for mx. The off-roader would be a lug and chug stump-puller with a low rpm peak, it wouldn't even need an expansion chamber just a silencer box design like a trials bike. The mx bike could make as much as 75hp and the crank and tranny of the CR could take it. The advantage of the 250's stroke and a mega big bore is an rpm peak of 9,000 rpm. For my test I'll use a shortened CR500 FMF pipe and a taper-bored 41mm Keihin carb from Carb Parts Warehouse because both of those parts will fit the stock chassis.
 
Starting January 1, 2013 I'll be running a 2-stroke mods division for Millennium Technologies and we'll list all of our new products including info on this kit, assuming it works like I hope. Chris Hackl, the owner of MT has had me working on a bunch of new kits including the KTM125 and 250 models dating to the 1990s. We're also building a 300 kit for the new Honda CBR250R and CRF250L models."

"I'm full with this project. I'm a Honda freak too and my best racer Tyler Smulders is going to be my test rider in ice season up here in Wisconsin. I bought a junker engine last weekend. I have a CR500 pipe and bought a carb and a crank with KTM rod. I've got the support of Millennium, they gave me some cylinders to experiment with and Wiseco is excited with the project too. I'm going to try and put together an inexpensive alternative to building a 500AF.

This is very exciting and AWESOME news. With all these American companys  working together, to build an engine. Last week I saw that Eric was moving into Millennium Technologies shop, last week on Forward Motion website, great news Millennium is the best plater in the world and  just 1.5 hrs from me. ;D  It,s cool that Eric got to work with UW that,s a division 1 school, nicknamed The Badgers, in the Big 10, for those that don,t know.  I,ve seen Tyler race a couple times, he,s gonna have alot of fun testing the CR450. If I have a good winter, it would be cool to test some engines for Eric  next summer.  They say the best open class riders are 125 specialist. ;D

Will be very insteresting to say the least as Im running a CR250 cylinder with a heavy duty long rod in my bike already, so that I can have CR250 power with a 6 speed gearbox. So the 430 kit could be an easy ticket to achieving more power.

However, pushing 75hp with gobs of torque it will be interesting to see how the clutches and gearboxes handle the power.

Ill just stick to my 50hp 265 for now ;) but very exciting news!

I may need to buy a CR250 in the future! This is a very interesting build. That certainly will be a good, affordable alternative to 500AF conversions. I hope he is right that the 250 can handle that power. 75hp going through a case, clutch and transmission designed for 50hp.

Glad to see people that high up think my KTM 380 is a great motor!

That's great news! I was just thinking about this the other day and it was even possible! Great to see people interested in two strokes, I would love to get one if it worked out, take it to a race and roost four pooftys, that would be a great day  :D

I've had 2 ktm 380's. That motor is so versatile. Lug it or scream it....
I have a personal battle with honda. every bike I've ever owned from them has had enough problems that I swore I will never again buy one. Now this comes along. I'm conflicted....

and that fmf ktm/kx500 sounds interesting too. I like steel frames.

He plans on a chugger config for X country and 75 HP for MX. The fastest lap times these days are on 450s and 250 4 strokes, sometimes with very little difference between the two. I would think his 436 with a nice flat torque curve would provide faster lap times than asking superman to handle 75 HP.

But 75 must be pretty darn fun!

Will be watching this with keen interest.

Again, he has to keep the kit cheap, Pro's will not be able to use it in the 450 class (in the States anyway), right?

I can't t see it being very cheap unfortunately. A Polaris core will set you back a good $300-400 from millennium. Add in a custom $250 custom small batch piston, machining the cylinder base to fit the cr will be at least $200, then ontop of the core you need the powervalve blades and actuators which can cost $100-200, then a cylinder head $100 and cylinder head mods $150, a $250 ktm 300 rod with a $100 crank rebuild and $50 of new main bearings and $50 in gaskets and orings. Plus throw in a billet clutch basket and heavy duty springs for good measure $250

So if you do all the rebuild work yourself you will be looking at $1900-2000 bucks ;)

If he does it for under $1500 hats off to him ;)
Oh and I forgot about crank stroking, if its required

So total it up:

clapped out cr250: $2500
EG open class kit    $2500
revalve work:         $800
new tires, grips, plastics, wheel bearings, steering head bearings, shock bushings, air filter, seat cover...  $1000

Then the bike costs about $7000

What does a new 450 cost?

Am I nuts with this back-of-napkin roll up?

I don,t think there is a powervalve on the polaris cylinder. I think the price of the kit will be lower than 2,500 for sure. A 05-07 cr250 doesn,t need a revalve. There,s very low cr250,s out there, that don,t need anything, like wheel bearings,etc.  No doubt the cr trans. can handle 75 hp, we are talking about a honda. There transmissions are tough as hell, my mod cr125 has almost 10 ft lbs more of torque and it shifts perfect. You can upshift under power, real quick with or without the clutch. Or scream it on the over rev and tap dance the shifter. I was worried about twisting the trans shaft or some major prob. but the trans are buillet proof, way over built for the stock hp.
