99-14 cases are the same

Except the 99-01 use a smaller dia swingarm pivot. You would need to bore the case insert to match the 02+

01/02 crankshafts are identical 5MW-11400-00-00

As for a 380 -- yes it does bring a smile to my face. But I have to say, there are times when I which is had a touch MORE bottom end.  But then I get into the snottier sections and breathe a sigh of relieve that it doesn't.      Riding a 450F in these areas has to be a royal pain. Now, as for top end? I don't think a tire has been designed that will not spin at near any speed when this thing is solidly on the pipe. Near 60 HP, what a blast.

Try a 500.  Torque for ever and really easy to ride. For single track I'd take my 500 hybrid over my 450/505 every time.

I do want a 380 though.

Looks a bit hacked together...If the head stay is actually welded to the frame (as it appears in the pics) its a full on abortion.

Right hand drive isn't that much of an issue.

AF conversions are nice but they are a "Dime a dozen". I personally would be inclined to build something more creative along the lines of a big bore KTM motor in a modern KTM f chassis.

Lots to overcome with that swap.

Well it's official...  I found him a bike...  it's a 2009, KTM 250 XC...  yes ladies it's a smoker...  He wanted a light weight 2 stroke off-road bike with e-start, and he couldn't afford a brand new one.  This Katoom fits the bill...  the XC is not a full on MX'er but more of a tweener...  (in between MX and off-road enduro). I've been in contact with the dealership about the bike for a couple of months, as I thought the price was pretty decent, but knew we could get a little discount if we pushed them...  but they just dropped the price by $500.  The bike is located at a dealer over 2 hours away, but he pulled the trigger and put down a deposit.  We pick it up Saturday...  yes we need to inspect, and see any service history, but baring anything stupid, we have another convert.

And another rider comes into the smoking section... 

Good choice on the xc and the fact its a 09 or newer is a big plus.

Ok guys.

As stated earlier, I will be getting an aluminum inner clutch cover in addition to the right case.
I wanted the closer ratio gearbox.
I'll be using a 99-01 cr250r complete digital ignition which should aid starting.
Tom Morgan will be sorting the top end, and Crankworks will be balancing the rotating assembly.
We're shooting for a mellow hit without the flywheel effect of flywheel weights.

Honestly there isn't much of a hit with a stock setup.

Actually now that I realize your location I wonder if the US and europe/Aus got different builds.

You have a bit of bad info.

Only the clutch side covers were Mg and those changed to Al in 1990. The cases have always been Al since the 500 was introduced.

The only thing they changed in 93 was the cases were no longer painted black.

Then what caused the waterpump on my '89 CR500 to rot out ?

 
In '93 they change to Al and Honda added another clutch plate, so the clutch basket area is slightly wider.
Check out the pics of the clutch cover in this cr 500 rebuild.

That is not the case, that is the clutch case/side cover. The water pump is not in the case its in the case cover.

The case cover was Mag through 1988/89. There was a 89 only Al cover.  They went wider on the clutch in 1990 when they changed it to Al

1993 was a change to no paint, the cases are the same, the clutch case cover is the same...

You've lost me, so that we on the same page, check the pic of the motor that mxer337 posted to start the thread, see the crack in front of the kickstarter, that section of engine casing (whatever it's called) needs replacing, it also houses the waterpump and in 1989 was made of magnesium. Don't buy another magnesium one, buy an Ali one.

From his post it seems he needs the case side cover what houses the WP, AND the right case.

Needs a new right case, and inner clutch cover.

I don't understand, why would high compression wreck the crank cases? Not disputing you here I actually don't know.

If you look where the crack on the case on motoxr's 500 engine, I think having it crack there had to do with to much stress on that area from kicking over the high compression resulting in that. I could be totally wrong, but that's what I'm assuming.

That's correct, the case can't handle the stress. The only surefire solution is a decomp.

Bit of advise, go with a '93 or later case, the earlier models where made of evil magnesium, '93 onwards where alloy. They have a different part number but fit right up.

Don't drain the bowl, and give it a good wack with something like the handle end of a dead blow mallet. you want it to shake.

If that doesn't work pull the bowl and check the float needle and seat for some debris
