Spent some time in the garage on the Polaris smoker. Replaced the bendix and then started on the jetting.  I thought it was running lean, so I thought I’d adjust the needle position.  At 1st I moved the clip up to the middle spot.  It ran better but not perfect... still a bog when coming onto the main., once in a while it would transition well and would run great.  So I moved it up another notch (2nd from top) and went to play in the snow. It now revs out, the transition onto the main is good.  The quad now runs pretty good.  I’ve gotten everything to work like it’s supposed to.  Next is the  tires need replaced, they’re bald... then it’s time to put it to wok cutting trials for my KTM...

I've spent some quality time in the garage with the 2 stroke quad...  The leaking water pump seals and rusty water pump bearings have been replaced.  The crank seals seals were also replaced.  Case half's have been cleaned, new gasket with RTV as an additional backup.  So at this point, I've done everything to the motor, other than splitting the cases that I could.  I fires it up and it's still running lean.  I drop the clip and readjust the air screw and finally feel its starting to run like it should.  I actually took it for a short ride. (yea confirmed I prefer 2 wheels...)  There still some jetting work to do...  had to run the air screw in to remove a lean hanging idle.  It's now at a 1/2 turn out, yesI know the PJ is too small.  I'll be pulling the jets tonight and swapping out for different brass.  At least it now starts, runs, and moves under its own power...  still have a bog when coming onto the main...  I think the main is too small as well.  At lease I'm getting close...  but of course, now the bendex go out, so you need to play with the starter button to turn over the motor...  At this point, that's an inexpensive and easy fix...

I've ordered a Lisle 58430 Seal Puller.  I want to replace the crank seals and hate the idea of drilling a screw into the seal.  I'm always afraid of driving the screw in too far.  I'll report back as to how the tool works.

Interesting, I don't have one of those. If it works well though I will order one for sure.

Sorry Ron, the tool did not ship and I wanted to get onto the rebuild.  I ended up pulling them a little cave man style...  Tried the drywall screw method... didn't work, so I went at it with various screw drivers.  The stator side was leaking and came out without too much fuss.  The opposite side was a bit more stubborn.  But with some perseverance and some choice words I got them out.

Happy to hear your putting the pieces back together RacerX... Also good luck on the Katoom...  It would be interesting to watch the progress.

On my winter project, I dug down to the water pump seals / bearing.  The bearing was rusty, yes rusty, seals are hard and nasty.  It had been leaking for a long, long time.  At least now I've found the issue and can confidently make the repairs knowing it will be good to go when I'm done.

Well I dug into the quad to find the rough running and smoking issue...  Remember when I bought the quad, I was told it blew a head gasket...  I found a video of just after I rebuilt the motor, and it did not smoke, but I remember at the 1st startup I had yet to fill the radiator...  So why now would it smoke so much, and run so poorly.  Having a sneaky suspicion I pulled off a side cover... found a mixture oil and antifreeze inside the magneto (where is should be dry.  So yep you guessed it... bad water pump seal along with bad crank seals.  Coolant and oil getting into the combustion chamber makes it difficult for any motor to run. 

I know what your thinking... bad crank seals mean bad crank bearings.  But in this case knowing this will be rarely used, I'm just going to replace the seals, water pump, oil, and crank.  The parts have been ordered and I'll replace them.  Just getting to the water pump seal is a major pain... but I guess that's what winter projects are for...

I actually took it around the block... lets just say I am definitely a two wheel rider... The quad is running so rich, the fumes will burn your eyes. So to dig into the problem,
 
   1st  - I'm going to lower the float, its definitely too high. 
   2nd - will be to pull the jets, and try to get the numbers off of them so I have a baseline. 
   3rd - I'm going to look at the choke (enricher) to make sure its completely closed when turned off. 

Any other suggestions as to the jetting?

That is a good beginning. Too high a float level cause rich jetting across the board so that one should be number one for sure.

I was thinking about this while working...  ::)  I remember when I got my 1974 Honda Elsinore CR250M out of moth balls.. had the same issue, ran like crap unless I turned off the fuel, then it cleared up and ran like a scalded ape...  that one took a new carb to clear up... of course I didn't know enough about jetting to know what to do.  Now I have just enough knowledge to be dangerous...   :-\

Had issues with Polaris' Forward / reverse / Low Range sifter.  Every time I would put into forward the tranny would grind.  Reverse and Low Ranger were fine.  After adjusting the shifter rods 1,000 times I puled the shift dogs and reclocked them to where I felt would work better...  A little adjustment of the shifter rods, and now we have all the proper gears.  At this point, all electronics work, including headlights, tail lights, and brake light. The engine starts and runs, 4 wheel drive works, and all fluids have been changed... 

I actually took it around the block... lets just say I am definitely a two wheel rider... The quad is running so rich, the fumes will burn your eyes. So to dig into the problem,

Did you get it running? 

We may have abandoned the 125 project for now...it started getting pretty bad and with the other projects we have going it was looking like something that wasn't going to be ready by May for racing.  Moving on...looking at the other bike options in storage, there's a YZ250 in there  ;D

Yep new coil cap ($3.00). And now she fired up every time.  Rebuilt the carb, just need to get it out of the garage and take it around the block so I can put the final adjusts to the carb (need to get it out and warm so make final adjustments)  Had an issue with the forward /reverse lever... took a while to get it adjusted but now I think I got it. Before when you put it in forward the lever hit the front fender and the gears just grinded.  The shifter is worn and sloppy but I’ll make it work 

Family holiday obligations have kept me out of the garage, but I should be able to get it going pretty soon.  Need to start fabricating a mount for my tractors snow plow.

Eric...I died laughing at that whole story!  And then the followup...mismatched bolts...remember to ask Ron about the hinge pin "motor mount bolts" he pounded out last night!  Yes, for real...eek  When you get the plow mounted a picture will be required!


Wow and I thought my barn finds were bad...  I kept smelling gas in the garage... the floor had a little of something but...  hmmm  On the quad I found gas petcock was not shutting off and fuel was flowing...  The needle valve was not holding back fuel and it all flowed into the exhaust.  Not knowing this I disconnected the exhaust, leaving the short U pipe from the engine to the long exhaust.  ..  hit the starter and get a gas shower...  yea... great...  I was not happy, (neither was my wife when I tried to wash the gas soaked clothes and stuck up the washer)  So now I'm tracking down a carb rebuild kit, and a new petcock.  I changed the tranny fluid... nasty, and the diff fluid... almost looked like oil... Now that I've run the engine a bit, the radiator fluid has moved and picked up the rest of the gunk left behind, so it needs flushed out (again) 

The new coil came with a cap that requires the tip of the plug to be removed...  most plugs do not have that option anymore.  I tried using the old cap...  no go, its bad.  So I'm picking up a new cap before the weekend.  Once I know the fuel is not longer an issue I'll mount the rest of the plastics and bumpers and may actually ride it around the block...

Side note Eric on resistance checking coils. The battery in the meter will start to charge the coil. The longer you leave it on the stranger the readings get.

It is extremely rare for an ignition coil to fail. There is very little to go wrong with the.

I temporarily mounted the tank and gave it a splash of gas...  She fired right up...   I agree Ron, coils rarely fail, but something was amiss...  I'm not sure why the combination of mismatched components worked... but it did and I'll take it.   Started to remount the plastics and other assorted pieces...  the biggest challenge is remembering what bolt goes where...  This poor thing has so many mismatched nuts and bolts (They even see masonry screws as replacements).  On my bikes I always replace the odd bolts with the correct size.  Your can just about dismantle my bike with just an 8mm, a 10mm and a 12mm wrench.  Don't think I'm going to be doing that here...  ;D  Far to many odd / replaced nuts and bolts. 

Hopefully before too long, I'll be able to take it around the block, then the design work begins to figure out how to mount the plow from my lawn tractor onto the quad.

I use mine for more than just screws.  The bottom will fit into a 3/8ths socket.  I have loosened many a stubborn bolt / nut with this tool...  and to think I picked this up on a clearance rack for $5.00.  Best $5.00 I've ever spent.

I went a little off the beaten path...  I picked up a non running quad.  Before everyone flips out...  it a 2 stroke utility quad... and it is truly a project...  It's a 2002 Polaris Xplorer 400 that I was told it had blown a head gasket and would overheat.  This quad was a working machine on a dairy farm.  So when I picked it up, it was still covered in cow shit...  yes covered in cow shit.  I'm sure it had not had a bath in a long, long time.  The farmer offered to try and start it... I declined knowing I was going to rebuild the top end anyway.  The tires were almost flat, dry rotted with little to no tread, but everything was there, and they had a repair manual (BONUS  ;D).   When I pulled into the house, I had to hose it off before even taking it off the trailer and putting it into the garage. Yes it smelled dairy farm fresh.

I began by removing the plastics and disassembling the motor.  The head gasket had definitely been reused, as the over use of silicone was appalling. Half of the water jackets were closed off by the overuse of silicone. The head had a small imperfection but I didn't that was the issue.  As I dug deeper I found a coolant hose from the cylinder to the water pump completely blocked... no way any coolant was getting through.  I took an air hose an blew out the water pump inlet port...  tons of crap came out the outlet port.  Yea I think found the reason for the overheating.  This poor machine was so neglected...  The starter which sits at the bottom of the motor in front of the transmission did not work.  Lots of disassembly required just to get the starter out.  After I dropped the starter out, I see what looks like another wire hanging down... What the hell is this wire to... I pulled on it and its not a wire, but the tail of a mummified mouse... Yea I had a good laugh over that one...  that's when I knew i had to give this thing another bath to get to the stuff I missed before, as it still smelled dairy farm fresh.   

Now I knew it had gotten hot before, so I had some concerns about the piston / cylinder.  It had a wiseco piston which didn't look too old, but definitely had a slight seizure.  The cylinder had previously been bored 1 over.  Yes it too had signs of slight seizure. I gave it a quick cleanup, and did some work to deglaze the cylinder walls.  I installed new wiseco piston and rings and began the reassembly. Just because the part was cheap, I replaced the head for piece of mind.  Then  I find the quad has lost it's spark.  I tested the stator & pickup coil, and all checked out.  The coil was giving weird readings. Now I am happy to wrench on anything mechanical... mechanical issues I can usually see and understand the cause and find a solution to repairs them... electrical issues drive me to drink...  My cousin who had a similar machine had a similar issues and replaced the CDI and coil only to find his pulse coil trigger just needed and adjustment.  He gave me his old parts (coil and CDI) as he sold the machine a few years ago.  I dropped in his coil, no spark, swapped CDI's, still no spark.  Put in my CDI back in, still no spark.  Ordered a new coil, still no spark.  I'm about ready to set the quad on fire...  I swap the CDI's as my son walks into the garage, an finally there's spark...  He claim's it was because of his electrical personality the machine sensed his presence and began to work...  yea ok son...  I don't care other then there's spark... 

I needed to correct a few other things before I can remount the gas tank.  So being curious install the spark plug and shoot a little starting fluid into the carb, hit the starter and she fires right up....  That my friends is why you get a smoker over a stroker.  I still have a lot of work to do to the quad.  The brakes are metal to metal, It does have a lot of grease fittings, I emptied an entire tube of grease into the quad, and it could still use a bit more...  I need to change the tranny fluid, and front diff oil.  Refill the cooloing system, and tidy up the rats nets of a wiring.  So the project continues.  The main reason for the quad was to mount the snow plow from my tractor to the quad...  I need to be able to plow snow faster than the tractor can go, as well as not get stuck (hence the 4x4).  And of course my vehicle of choice had to be a 2 stroke, even if it does have four wheels.
