Sounds a lot like your cousin needs to visit our site.  8)  He has way more of a 4 stroke issue than a aluminum frame issue.  I have yet to see an aluminum frame that is cracked that hasn't been majorly crashed or bent.

my experience pretty much mirrors yours miedoracing. the alluminum frames are durable. i have only seen one cracked one. it was on a Yamaha and the crack was along the weld bead on the steering head on a YZ450F. Yamaha replaced it for free. they had a few that were not right from the factory a couple years ago. i still prefer steel frames for the ease of maintence.

I think geometry is more important than what the frame is made from (except to the marketing dept)
Ducatti, BMW and KTM don't seem to be going too bad with steel frames
Ask Casey Stoner what he thinks of his motogp Ducatti, he never complains that the steel frame let him down
