Yeah, it sounds like your clutch has been gradually adjusted over a period to compensate for you old plates wearing, now you have bought the plates back up to specs the adjustment needs to be backed off to allow for new plates.

Is the "O" ring a round rubber ring, or a flat tin type seal ?
The rubber ring should be unbroken, the flat tin type has an opening.

I've gotta say that the current KTM air filter set up is the most difficult air filter I've ever had to seat, the 85 in particular.
I use funnel web filters that incorporate a triple lipped neoprene rubber sealing surface instead of just standard foam.

Most new pads need to be "broken in", this process is usually written on the manufacturer packaging somewhere (that we never read) which could help.

It all looks fine to me, tiny bit of blow bye, but that's to be expected, after 30hrs @8000rpm that piston and rings have traveled along that bore 28800000 times, wear is to be expected.
Drop a new slug in and close it up doctor and get back out on the track...
